Foaming begins around 220°C and increases with temperature. Print at 220°C for minimal expansion (denser parts) and step up toward 240–260°C for maximum expansion (lightest, softest parts). Tune in 5°C increments to dial in your target density.

2.      Do I need a direct-drive extruder?

Strongly recommended. TPU AERO is a flexible filament and Bowden extruders often struggle with flexible materials — especially at the higher temperatures used for full foaming. A direct-drive setup with a constrained filament path will give the best results.

3.      How much lighter are foamed parts compared to solid TPU?
